A Noisy Tundra Rough Country Leveling Kit? The Problem Was the Torque Wrench

It was a Thursday in late April 2026. The shop's air compressor was down, the 120-volt circuit seemed to be on its last legs, and there were three installs waiting on my quality review. The first one on the list was a Tundra with a Rough Country leveling kit. The work order just said: front-end clunk over bumps. I guessed a control-arm bushing or a loose shock mount. I even carried a replacement control arm over to the lift, just in case. I was wrong.

The Tundra didn't have a worn part. It had a loose fastener. When I got the front end in the air and started checking the suspension pivot points, I found a nut that was snug against the washer but not clamped to spec. I could rotate it most of a turn by hand with almost no effort. That movement was enough to make a metallic knock on every decent bump. The leveling kit was not defective. A torque wrench had been used on that bolt, but it was set to the wrong value.

The technician wasn't careless, and he wasn't lying. He told me he had used the torque wrench, and I believed him. The problem was that the wrench was not set for that part of the job. It made its click, he heard the click, and he moved on. That is the trap with click-type torque wrenches: they don't apply a fixed amount of torque. They only signal when the handle reaches the preset value. If the preset value is wrong, the wrench clicks too early or too late, and both you and the tool walk away thinking the job is done.

That moment changed how I review work. It also made me realize that a customer with a noisy lift kit deserves a clear explanation, not a fast guess. But before I got to the customer, I had to fix the training gap.

How to Set a Click Torque Wrench

On most click-style torque wrenches, the adjustment is near the handle. There are variations, but the general procedure is simple once you know why each step exists.

  1. Loosen the locking collar or locking ring at the base of the handle. If you skip this step, you can still turn the handle on many wrenches, but you are fighting the locking mechanism and you won't get a clean setting.
  2. Rotate the handle until the angled edge lines up with the value you need on the main scale. For values between the main scale marks, use the micro-adjust scale on the handle.
  3. Lock the collar back down, then check the number one more time. A quick glance is not verification; say the number out loud if you have to.
  4. Put the wrench on the fastener and pull smoothly. Stop at the click. Don't keep pushing after you hear it.
  5. After the job, set the wrench back to its lowest setting. This releases tension on the internal spring and makes the next person choose a torque value on purpose.

The mistake that caused our comeback wasn't a broken tool. It was a setup error, and the same class of error happens when someone mixes up units: foot-pounds versus inch-pounds. If the spec says 89 in-lb and the only wrench in the drawer reads in ft-lb, stop and get the right tool. Don't try to convert halfway through or guess at a value that's below the scale range. Torque specs are not suggestions. They're engineering data.

Later That Week: a Rough Country Bronco Nudge Bar and a JL Wrangler LED Light Bar

A few days later, I got back to a Bronco on my list that had a Rough Country Bronco nudge bar installed. The install itself was clean: no cross-threaded bolts, no missing washers, no brackets forcing a wiring harness against a sharp edge. The kit instructions included torque values, and the tech had followed them. I put a one-page torque-wrench setting reminder in the glovebox along with the instruction sheet. A printed reminder doesn't fix a bad wrench by itself. But it tells a customer that certain fasteners have spec values, and it gives them a reason to ask a shop to verify those values. That simple question is often enough to prevent a rushed reinstall.

Later the same day, I was reviewing a JL Wrangler that had a LED light bar added to the front. The tricky part was wiring: the bar needs clean battery power through a proper relay, not a thin wire running through a dashboard switch. We were about to test the light output when another compressor kicked a breaker and killed power in part of the shop. Instead of waiting for an electrician, I grabbed the portable power station from one of our service trucks. With a short test lead rated for the DC outlet's fuse limit, we powered the light bar directly from the station's 12-volt output. No flicker, no voltage drop, and every switch function checked out. We finished the audit and moved on.

Some portable power station uses are obvious: charging a phone, running a cooler, keeping a laptop alive. Testing a 12-volt LED light bar after the shop breaker trips is not on that list, but it should be. It turned out to be one of the more useful pieces of testing equipment we own now.

What I Tell Customers Now

When the Tundra owner came back to pick up his truck, I told him exactly what had happened. One of the suspension bolts had been torqued below spec during installation. We had found it, re-torqued the whole system, and verified everything on a test drive. He wasn't upset. He asked: so the Rough Country leveling kit is not the problem? I told him no, the kit was fine. The problem was tool setup, not the product.

He thought about that for a second and said: good, now I know what to ask for next time. That conversation was worth more than any warranty claim. An informed customer asks better questions, makes better decisions, and doesn't lose trust in a good product because of an installation mistake.

Quality reviews are not glamorous. They don't end with free parts or dramatic reveals. But that Thursday reminded me that the last one percent of an install is where the real outcome lives. If you hear a clunk from a lift kit install, don't immediately order parts. Check for loose hardware first, and check how the torque wrench was set. Sometimes the suspension is telling you a story, and it's not about the kit at all.
